Do It Yourself Permanent Rust Repair Without Welding

Applies to all Mercedes: Pre 1960, 190SL, 110, 111, 112, 113, 114, 115, 108, 109, 107, 116, 123, 126, 201, and 124 chassis. I have been trying to find a lasting solution to rust problems on old cars ever since 1962. That was when I purchased a 1934 Ford Sedan and brought it home to fix up and drive. I was only 15 at the time, but I certainly did not find the rust holes very attractive in the lower front and rear quarter panels.

I came up with what I thought was a pretty good cosmetic repair. I cleaned the areas and put masking tape over the holes and then used primer to paint the car light grey. It looked pretty good from 20 feet away. But of course after the first couple of good rains the tape started lifting, and I was back to trying to find a more permanent repair.

Over the ensuing years, as I have worked on literally hundreds of rusty old cars, my quest to find solutions to this dreaded and constantly growing menace has never ceased. What I have learned along the way has been very enlightening to me and to others whom I have shared this information with. Years ago I used to do a lot of welding, but was constantly plagued with other problems welding created. Since I had witnessed first hand the accelerated rust problems created by untreated new welds, I was constantly trying to find a good product that would allow me to get on the backside of new welds and seal them from this rapid rusting. Then there was the constant struggle to try to weld new metal to thin rusting old metal. I had even seen others try to use fiberglass cloth and polyester resin to repair rusted areas and that proved to be a joke. The rust would just keep growing right under the resin and eventually the patch would fall off.

In the past I have seen many bad rust repairs and many things that just don't work. Here are a couple of the worst I have seen. In a rusty Jaguar MK2 sedan someone had sprayed expandable foam up into the rusted out wheel wells then coated in with epoxy and finally black gooey undercoating. I think the owner was doing this to trying to sell the car. The foam absorbed moisture and kept the surrounding area wet all the time. Imagine what that was doing! On another 230SL Mercedes I worked on someone had shoved shop rags into underbody rust holes and then spread Bondo over the top of the rag to smooth out and hide the damage. You should have seen the look on the owners face when I started pulling out some of hard coated rags from under his car. I have also seen many bad results from untreated patch welds. I have had to repair a few cars that people have spent thousands of dollars on previously. In both cases new quarter panels were welded in but the welds were never properly treated. New rust out appeared in a short period of time and required more expensive repairs.
